Zinsco panels turn up in Wichita houses built or rewired from the 1950s into the 1970s, often under the Sylvania or GTE-Sylvania name. They are frequently the tidiest looking board in the house, which is the problem. What goes wrong with a Zinsco happens behind the cover, where nobody looks.

Why do Zinsco breakers fail?

Two design choices, working together. The bus bars are aluminium, which expands and contracts more than copper as it heats and cools. The breaker contacts clamp onto that bus rather than seating in a more forgiving connection.

Over decades of thermal cycling the contact and the bus can fuse. Once they have, the handle still moves, the breaker still looks and feels normal from the front, and the circuit remains connected regardless of what the handle says. A breaker that cannot disconnect also cannot trip, so an overload or a short on that circuit runs unchecked.

The second consequence is heat. A fused or degraded contact resists current, resistance produces heat, and heat degrades the aluminium further. When we open these boards we routinely find melted bus and scorched stabs behind a cover that looked spotless.

Can a Zinsco panel be repaired instead?

No, and the reason is the bus rather than the breakers. Once the aluminium bus is pitted or has lost its grip, there is no component to replace, because the bus is the panel. Fitting new breakers to a degraded bus recreates the same fault, usually faster than the first time.

Replacement Zinsco breakers are also either salvaged from other old boards or built aftermarket, and the CPSC has flagged certain aftermarket breakers made to fit these panels for failing to trip. Neither option is a repair in any meaningful sense.

What about insurance?
